I am sole prop of a small business and my wife is just about to start working in the business full time. It is not a limited company and my question is can she be called a director or is this term only to be used for a Limited Co or PLC?

the term is used by people within PLCs that are not directors in the Companies House sense ie Board members, it is common to find titles like "Director of Production" or "Logistics Director" which are equivalent to US "Vice President" titles with no legal meaning.

I'd guess no. Try reading the guides published on the Companies House website. Usage may well be defined by statute in The Companies Act
